CHALLENGES WE SOLVE

E-Mobility / Electric Vehicles Stamping Challenges & Our Solutions

Four recurring e-mobility / electric vehicles failure modes seen in incoming RFQs — and how each is prevented on our line.

01

EV battery busbars

The Challenge

Cross-section or plating thickness variance makes busbars run hot under rated current.

02

Power distribution units

The Challenge

Contact-resistance drift from tolerance creep on terminal features causes intermittent failures in the field.

03

High-voltage connectors

The Challenge

Tolerance stack-up across progressive stages drifts critical features out of spec lot by lot.

04

Busbar assemblies

The Challenge

High-speed press wear shifts positioning precision before the first inspection catches it.

E-Mobility / Electric Vehicles stamping

EV Busbar Solutions for Battery Pack Modules

EV parts we run daily: battery-module link busbars and cell interconnects, PDU and inverter terminals, charging-connector contacts and shielded assemblies. Most are struck or formed from high-conductivity copper and aluminum strip 0.10-3.0 mm in a single progressive-die pass, then bent, staked or plated to spec — contact faces tinned, nickel or silver plated to keep the joint cool across thousands of load cycles.

  • Stamped and formed copper busbars with precision bend control
  • Selective plating for corrosion resistance and low contact resistance
  • Insert molding capability for insulated busbar assemblies
  • EV-dedicated stamping equipment and process controls

E-Mobility / Electric Vehicles stamping

High-Voltage Stamped Parts for EV Power Distribution

High-voltage systems require conductive, insulated and reliably finished parts. Our EV metal part stamping combines precision forming, selective plating and insert molding to deliver complete high-voltage stamped parts that meet automotive quality standards.

  • High-conductivity copper and aluminum alloys engineered for high-voltage current
  • Precision forming and selective plating for reliable connections
  • Insert molded housings integrate insulation and structural function
  • Automotive-grade quality documentation and traceability

E-Mobility / Electric Vehicles stamping

Wallbox and Charging-Station Hardware

The parts we stamp for a wallbox, a charging station or a charging pile sit inside the enclosure rather than on the outside of it: charging-connector contacts and terminal blades for the connector interface, contact springs for lock and signal circuits, current-carrying busbars for the power stage, and formed brackets, shields and mounting plates that hold the assembly together. Strip runs 0.05-3.0 mm in copper, brass and stainless, formed on progressive dies at 0.005 mm positioning, with contact faces plated to the plating section of your drawing through approved partner lines and thickness verified per lot. We do not build or supply charging stations as units - we make the stamped and formed parts that go inside them, and material, plating zone and tolerance are confirmed against your drawing during the DFM pass.

  • Charging-connector contacts and terminal blades for wallbox and charging-station interfaces
  • Contact springs, clips and signal contacts formed on progressive dies
  • Current-carrying busbars and power-stage stampings in copper and aluminum
  • Formed brackets, shields and mounting plates with per-lot plating verification

DFM & ENGINEERING SUPPORT

Design for Manufacturability for E-Mobility / Electric Vehicles

We review material, tolerance, bend and volume economics before tooling starts.

What We Review

01

EV battery busbars geometry

Current path — cross-section tolerance, edge quality against corona, and selective-plating zones.

02

Power distribution units geometry

Contact geometry — mating tolerance, plating thickness for conductivity, and reel-feed orientation for in-line inspection.

03

High-voltage connectors geometry

Feature walk-through — material formability, bend radii, tolerance stack-up and plating compatibility for this part.

04

Busbar assemblies geometry

Forming checks — springback take-up built into the die, minimum bend radius on the chosen temper, hole-to-edge distances held above tear-out limits.

What Our DFM Review Checks

01

Bend radii

Inside radius held at R≥1.0t on spring tempers; tighter bends flagged for anneal or grade change before die design starts.

02

Holes & cutouts

Hole diameter ≥0.8t, pushed to 0.6t only with hardened punch steel; thin-gauge cutouts checked for tear-out.

03

Burr & edge quality

Burr height held under 0.05 mm so parts mate flat in assembly and plating adheres at the edges.

04

Tolerance & plating impact

Critical features piloted to ±0.005 mm; plating thickness (gold 2-8 µm, tin/zinc 5-12 µm) compensated in die design.

In-House Tool Room

Made in Our Own Tool Room

Every progressive die behind our stamped parts is 100% in-house stamping tooling — design, machining, assembly and T1 trial all under our roof. That is why tooling issues get solved on the shop floor in hours, not by email exchange with an outside die shop.

±0.001 mm Achieved

Combined machining accuracy down to ±0.001 mm, Ra0.05 µm surfaces and Ø0.05 mm micro end mills for tight die features.

30 In-House Machines

30 die-making machines — wire EDM, CNC and precision grinding — keep every die build and repair on our own schedule.

2–5 Weeks for Stamp Dies

Typical stamping die delivery in 2–5 weeks, with T1 trials run on our own presses before you commit to volume.

One Accountable Chain

Self-designed progressive dies, machined in-house, run at 60–300 SPM with CCD inline inspection — no outsourced-die handoff where quality falls between suppliers.
